SEPTIEMBRE 2013 4-9-13 TT 138 SEPBRE 2013.qxp:80378 TT-FEBRERO 08 n106 6/9/13 17:55 Página 21 AHORRO DE ENERGÍA CON LAS RESISTENCIAS DE CARBURO DE SILICIO Tokai Carbon Italia Srl - Italy En Japón existe una norma denominada “Ley concerniente al uso racional de la energía” que obliga a todas las industrias realizar los esfuerzos necesarios y suficientes para la conservación de la energía en las distintas áreas de operación, tales como transporte, calefacción e iluminación de edificios, etc. Fig. 5. Horno de laboratorio, Creemos que esta tendencia es básicamente la misma en todo el mundo. El “ahorro de energía” y la “sostenibilidad” son en la actualidad palabras muy importantes en todas las actividades. Se espera que todos realicemos acciones específicas para reducir el consumo de energía. Con estos antecedentes, industrias tales como la del automóvil y la de electrónica de consumo pueden utilizar el “uso de energia” como una oportunidad de negocio en sus nuevos productos. Sin embargo otras muchas enTRATAMIENTOS TERMICOS. SEPTIEMBRE 2013 tidades no gozan de estas oportunidades y deben hacerse a si mismas más eficientes energéticamente. Nuestra sociedad, Tokai Konetsu Kogyo Co., Ltd. (TKK) en Japón, ha estado fabricando y vendiendo resistencias eléctricas calefactoras de carburo de silicio (SiC) bajo el nombre de “EREMA” desde 1936. Hay varios tipos de elementos calefactores industriales. Los más habituales son las aleaciones metálicas como las de Ni-Cr que permiten operar hasta temperaturas de 1100ºC y también las de disiliciuro de molibdeno (MoSi2) que permiten alcanzar temperaturas muy elevadas (1200-1900˚C). Las resistencias EREMA SiC cubren el rango de temperaturas entre aquellas hasta los 1600˚C (2912˚F). El material SiC es el único que presenta una elevada resistencia a los ácidos y a la corrosión y por tanto puede ser utilizado en ambientes severos. Por ello las resistencias de carburo de silicio se encuentran habitualmente en industrias tales como fundiciones de vidrio, sinterizado de polvos metálicos e industrias cerámicas donde los productos elaborados son tratados en ese tipo de atmósferas . Balance térmico y pérdidas de calor En nuestro estudio, la mayoría de hornos contínuos atmosféricos pierden el calor por cuatro componentes: paredes, productos a calentar, bandejas y crisoles, y los terminales de las propias resistencias. 21 4-9-13 TT 138 SEPBRE 2013.qxp:80378 TT-FEBRERO 08 n106 6/9/13 17:55 Página 22 Para ello hemos re-examinado las materias primas y el proceso de sinterización para la fabricación de las resistencias de SiC. El resultado fué encontrar un método que reduce la reistencia eléctrica de los terminales a una tercera parte de nuestros productos convencionales. Fig. 1. Flujo de calor de una resistencia. No podemos indicar exactamente el alcance del ahorro, pero el ratio de energía disipada en los terminales de los elementos EREMA EH se halla entre el 4 y 5%. El valor exacto depende del diámetro y de la proporción entre las longitudes de la zona caliente y de los terminales. Consumo de energía Fig. 2. Distribución del calor en un horno. La figura 2 muestra la proporción de las pérdidas de calor de las cuatro causas principales. Según nuestro estudio, aproximadamente el 23% de la energía se pierde en los terminales de las resistencias de SiC. Ello significa que los propios elementos contribuyen de forma muy significativa en las pérdidas de calor del horno. Las resistencias de SiC producen el calor, pero a su vez lo pierden, por lo que juegan un papel importante en las consideraciones de ahorro de energia. La figura 1 muestra las partes típicas de un elemento de SiC y los flujos de calor. Normalmente pensamos que el calor generado por el elemento fluye desde la zona caliente directamente a los productos a calentar. Pero en la distribución del calor generado aparecen unas pérdidas en los terminales que en los hornos actuales son inevitables. Nos concentramos en este punto y hemos desarrollado un nuevo producto cuyo nombre es EREMA EH, basado en la idea que reducir las pérdidas de calor a través de los terminales significará una disminución del consumo de energía de los elementos calefactores y por tanto del horno como conjunto. Material especial para los terminales Los terminales de un elemento actualmente se calientan por razón de su resistencia eléctrica. Para reducir las pérdidas en los mismos deberá pues reducirse la misma. 22 Fig. 3. Comparación de consumos de energía. Fig. 4. Temperatura en los terminales Otro beneficio aportado por los elementos EREMA EH es la menor temperatura de los terminales como resultado de la inferior generación de calor de los mismos. El experimento de comprobación usando el horno de laboratorio (fig. 5) muestra una reducción importante de la temperatura de los terminales respecto de los productos convencionales de 276ºC a 208ºC. La figura 6 muestra una imagen térmica de la parte de los terminales que sobresale de las paredes del horno. TRATAMIENTOS TERMICOS. En algunos procesos debe controlarse muy cuidadosamente la atmósfera del horno. En tal caso los hornos se construyen normalmente con una mufla estanca con lo que la temperatura tiende a aumentar en las cajas de terminales de los extremos de los elementos calefactores. Normalmente si instala un enfriador para prevenir la degradación de los componentes de las conexiones en los terminales. Sin embargo, con la inferior temperatura alcanzda en los terminales de los elementos EREMA EH no siempre será necesario instalar tales refrigeradores. Esto representa otro beneficio adicional que contribuye al ahorro de energía cuando se consideran todos los elementos del horno. Fig. 6. Temperaturas de los terminales con el horno a 1200˚C (2192˚F). A pesar de que el grado de reducción de temperatura depende de otros muchos factores (tales como la temperatura del horno, el tipo y espedor del material de aisla- Conclusión Los nuevos elementos calefactores EREMA EH pueden ahorrar aproximadamente entre el 4% y el 5% de los costes de calefacción de un horno operando en el rango de 800 a 1600ºC (1472-2912˚F). Este ahorro se logra por la reducción de pérdidas a través de los terminales al susbtituir los elementos actuales por los EREMA EH. CONCLUSIONES • La técnica de láser cladding permite la reparación de herramientas y útiles de acero D2 con mejores resultados que ninguna otra técnica convencional, ya que consigue una baja afectación térmica, ausencia de defectos y una dureza equivalente a la del componente tratado térmicamente. • La optimización de los parámetros, gracias al diseño de experimentos, juega un papel muy importante para comprender la influencia de cada parámetro sobre la microestructura formada. • La formación de austenita retenida es un efecto perjudicial, debido al ciclo térmico impuesto por el procesado láser, y puede disminuirse mediante el control de los parámetros del proceso. Sin embargo, para el par de materiales D2-H13, aunque se consigue inhibir su formación en el cordón no se puede evitar su formación en la interfase. • Se recomienda elegir parámetros para el primer cordón que suministren una energía (P/VD) superior a 27J/mm2 con una velocidad de avance baja. En el segundo y sucesivos cordones se puede disminuir hasta los 22J/mm2 a través de un incremento de la velocidad manteniendo la potencia constante de manera que se minimice la distorsión de la pieza y se aumente la productividad. 24 5. Servicio Lector 31 ■ BREVES QATAR: PUESTA EN MARCHA DE LA MAYOR PLANTA DE HELIO DEL MUNDO Air Liquide acaba de poner en marcha la mayor planta de purificación y licuefacción de helio del mundo, un proyecto llave en mano, situada en la zona industrial de Ras Laffan, en Qatar. La capacidad de producción de esta nueva unidad es de aproximadamente 38 millones de metros cúbicos de helio al año. Las tecnologías empleadas para purificar y licuar el helio a muy baja temperatura (269°C) son tecnologías patentadas por Air Liquide. Este equipo que permite la licuefacción es el más grande del mundo, con 20 metros de largo y más de 8 metros de alto. Este licuefactor de helio es operado por RasGas. La capacidad de producción total de esta nueva unidad y de la otra que ya está en servicio está previsto que alcance los 58 millones de metros cúbicos al año, lo que convertiría a Qatar en el segundo productor de helio del mundo, con el 25% de la producción mundial actual. En el marco de un contrato a largo plazo con RasGas y Qatargas, Air Liquide comprará el 50 % del volumen de helio producido por esta nueva planta y la ya TRATAMIENTOS TERMICOS. SEPTIEMBRE 2013 existente. El acceso a esta importante fuente de helio posicionará al Grupo como uno de los principales actores del mercado mundial de helio. La puesta en marcha de esta unidad conllevará a una mayor estabilidad del mercado de helio. Desde hace diez años, la demanda mundial es fuerte mientras que el helio es escaso a escala mundial. El helio juega un papel esencial en un gran número de aplicaciones: la imagen por resonancia magnética (IRM), los semiconductores, los cables de fibra óptica, la exploración espacial, la investigación científica, la producción de airbags y el buceo profesional. Hamad Rashid Al Mohannadi, Presidente Director General de RasGas y Videpresidente de Qatar Petroleum (QP), ha declarado : « Este proyecto « Helium 2 », lanzado en mayo de 2010, es el segundo proyecto de helio realizado en Qatar. Estamos satisfechos de poder anunciar que, con más de 5 millones de horas de trabajo empleadas en su realización, no hemos tenido ningún accidente con baja. Este desempeño muestra la voluntad de RasGas de asegurar un entorno de trabajo seguro en el marco de un proyecto de construcción complejo que ha movilizado a miles de contratistas y colaboradores. » 25 4-9-13 TT 138 SEPBRE 2013.qxp:80378 TT-FEBRERO 08 n106 6/9/13 17:55 Página 26 NUEVO AÑO RÉCORD PARA LOS GRANDES FABRICANTES DE AVIONES COMERCIALES Las optimistas previsiones de las empresas asociadas en el Cluster de Aeronáutica y Espacio del País Vasco se han confirmado y el sector ha continuado su crecimiento de facturación y empleo durante el año 2012. Ha sido un nuevo año récord para los grandes fabricantes de aviones comerciales en lo que respecta al número de entregas y nuevas contrataciones. Airbus y Boeing entregaron entre los dos casi 1.200 aviones –concretamente 1.189 aeronaves-, 178 aviones más que en el año anterior, mientras que Embraer y Bombardier entregaron conjuntamente 155 aviones regionales y 278 aviones de negocios. En cuanto a nuevas contrataciones, Airbus y Boeing registraron en este periodo 1.791 pedidos, una cifra muy elevada aunque menor que la de los 2.224 aviones contratados un año antes. 26 Los socios de HEGAN lograron un sólido crecimiento de la facturación del 11,6% hasta alcanzar los 1.584 millones de euros, un crecimiento impulsado por el despegue del ritmo de producción en diferentes programas en los que participan las empresas vascas. Por áreas geográficas, las plantas situadas en Euskadi registraron una facturación de 767 (con un incremento del 8,8%), las factorías implantadas en el resto del Estado, 641 millones de euros (con un aumento del 14,7%) y las factorías implantadas en el resto del mundo lograron 176 millones de euros (con un crecimiento del 14,3%). Por subsectores, estructuras experimenta un crecimiento del 15% y realiza una facturación global de 849 millones de euros en este periodo (el 54% del total), seguido de motores, con un alza del 12% y 621 millones. Por su parte, el subsector de sistemas y equipos alcanzó los 64 millones y el espacio se ha mantenido en 50 millones de euros. Crecimiento de empleo Para la Asociación HEGAN es un placer hablar de la creación de empleo. Destaca en esta situación de crisis económica, el aumento del empleo del 4,1% para todos los centros de las empresas de HEGAN, situándose en 12.059 los puestos de trabajo generados de forma directa por el sector hasta la actualidad. Este crecimiento del empleo no sólo se produce en las localizaciones estratégicas internacionales puestas en marcha para seguir a sus clientes, como ocurría en ejercicios anteriores, sino que se produce en todas las zonas geográficas. SEPTIEMBRE 2013 4-9-13 TT 138 SEPBRE 2013.qxp:80378 TT-FEBRERO 08 n106 6/9/13 Acerca de las exportaciones, la cifra global nos resulta poco útil para medir la competitividad y la diversificación del producto o mercado de nuestras empresas, dados los consorcios que se crean o los cambios de sedes sociales del cliente. No obstante, se está produciendo una mejora paulatina en la cifra de exportación de las empresas medianas y pequeñas, que en 2012 incrementaron un 11% sus ventas exteriores, superando los 28 millones de euros. La entrada en nuevos programas y clientes ha obligado a seguir destinando una gran parte de los recursos a las actividades de I+D+i, manteniento la elevada cifra de 193 millones de euros del año 2011. “Estos niveles de inversión en I+D+i -el 12,2% de las ventas totales- son vitales para mantener la competitividad en este reñido sector. El esfuerzo es grande, pero la pervivencia de las compañías depende en gran medida del mismo”. Algunos hitos de 2012 Como hitos producidos el pasado año entre los socios de HEGAN, cabe mencionarlas primeras entregas de las estructuras del A350 y CSeries, y la gran repercusión tractora para la consolidación de este sector con la entrada con fuerza en los nuevos programas PW1000G y KC390, de Pratt & Whitney y de Embraer, respectivamente, “que amplían de una forma muy diferente la cartera de programas y mercados de aeronaves en los que participan nuestras empresas”. El motor GTF, en el que ITP participa como socio a riesgo tendrá aplicaciones en el mercado para los avión japonés Mitsubishi Regional Jet, el ruso Irkut MS-21, el canadiense C-Series de Bombardier, dos nuevos modelos de la brasileña Embraer y el NEO de la familia 320 de Airbus. La introducción en este motor supone un reto estratégico ya que supone acceder a la fabricación de aviones de pasillo único, un segmento en el que el sector vasco no estaba demasiado representado. En el caso del nuevo programa KC-390 de Embraer, Aernnova está participando en el diseño y fabricación de las superficies móviles en composite (alerones, flaps, timón de dirección) y de los utillajes para su fabricación, así como en el diseño de la mitad del fuselaje, del pylon y de las puertas del tren de aterrizaje. Y Aciturri, como socio a riesgo, realizará el paquete Wing Fuselage Fairing (WFF) para este futuro avión de transporte. Asimismo, destaca en este periodo el continuo desarrollo de las Tier 2 y su constante diversificación de clientes y programas, así como el crecimiento del número de plantas en el exterior que suman ya 20 ubicaciones, dos más que el año pasado. Así, los socios del cluster están situados en Alemania, Brasil, China, Estados Unidos, India, Malta, México, Portugal, Reino Unido y Rumania. Previsiones del sector La excelente cartera de pedidos de los grandes fabricantes de aviones, fundamentalmente por la variada procedencia geográfica de ésta, que refleja un fuerte crecimiento en las áreas de Asia-Pacífico y Oriente Próximo, TRATAMIENTOS TERMICOS. SEPTIEMBRE 2013 17:55 Página 27 representa una buena plataforma para el crecimiento de las empresas de HEGAN en el futuro, dada la diversidad de clientes que éstas tienen en su cartera de pedidos. La proyección de estos fabricantes apunta que la economía mundial y el tráfico aéreo aumentarán en torno al 5% anual. Según las previsiones de Airbus, en 2013 se espera que los pedidos brutos de aviones se sitúen en torno a 700 aviones. Al mismo tiempo, las entregas del consorcio aeronáutico europeo “deberían continuar creciendo, hasta situarse entre 600 y 610 aviones”, unos 10 ó 20 aviones más que en el ejercicio anterior. Por su parte, las previsiones de Boeing a comienzos de año se situaban entre 635 y 645 aviones, unos 34 ó 44 aviones más que en 2012. A lo largo de este ejercicio se espera el primer vuelo del A350XWB, con la posterior entrada en producción del avión. “El A350 XWB será uno de los grandes motores de la industria en España, con un 11% de la carga de trabajo en nuestro país”. La primera entrega se producirá en 2014, y se espera que se construyan 10 aviones mensuales a partir de 2018. Tras el parón ocasionado por las baterías, Boeing ha recuperado el ritmo anterior de construcción de 5 aviones /mes y proyecta alcanzar una producción de 10 aviones/ mes al final del año. En conjunto, el fabricante americano podría construir 84 B787 “Dreamliners” en 2013. Se espera también que Airbus entregue este año las primeras cuatro unidades del avión de transporte A400M, para pasar a 10 en 2014 y a 25 en 2015, mientras que el aparato CSeries de Bombardier iniciará a partir de 2014 un proceso de fabricación más intenso. En este marco las empresas asociadas en el Cluster HEGAN prevén un crecimiento moderado de la facturación, situado en torno al 5% y continuará creciendo en 2014 y en años sucesivos con el incremento de producción de nuevos programas. También hay previsiones de crecimiento de empleo, aunque serán un poco menores. Para HEGAN, “las empresas de la Asociación Cluster están en un nuevo camino de confianza que no ha hecho más que empezar, continuación del iniciado en 1993, y tiene un horizonte lleno de trabajo, ilusión y buenos resultados”. Aunque las compañías se perciben como competitivas, creen que tienen aún recorrido de mejora en cuanto a productividad, tecnología y dimensión. Entre los desafíos del sector se encuentra la necesidad de acceso a nuevas fuentes de financiación para hacerse un hueco en los nuevos programas. Las prioridades del sector consisten en desarrollar la participación en programas actuales de forma eficiente y generar recursos para poder incrementar la participación en nuevos programas para diversificar riesgos y asegurar el crecimiento. La expansión internacional se presenta como una oportunidad que permite trabajar con un mix de monedas y unos costes medios más competitivos, lo que refuerza la competitividad de las empresas y propicia el acercamiento a los mercados americano y asiático. Oxidation leads to numerous problems like scale pit marks, loss of dimensions, bad quality surface finish of metal, rejections, quench cracking and increased expensive operations like shot blasting, machining and acid pickling. Protection against scaling and decarburization is achieved by heating in molten salts, fluidized bed furnaces, protective gaseous media or vacuum. These measures demand heavy capital investment, highly skilled personnel and special safety precautions. Many companies cannot afford them, and yet they are under mounting pressure to prevent oxidation and decarburization. This article introduces a practical technique pioneered by Mr. S.P.Shenoy, metallurgist from the Indian Institute of Technology (I.I.T., Mumbai). The technique enables any kind of steel to be heated without the problems associated with oxidation and decarburization. Salvaging forgings during re-heating for hot forging. OXIDATION Oxidation of steel is caused by oxygen, carbon dioxide and/or water-vapour. The general reactions are given below : Substantial reduction in decarburization during hot rolling and hot forging. Decarburization control and uniform hardness in automobile leaf spring manufacturing. Scale reduction in Titanium heat treatment. Protection of critical areas of pressure vessels during heat treatment. Heat treatment of hot die steel surface intact when ordinary oil fired furnace is used. INTRODUCTION Heat treatment is an important operation in the manufacturing process of engineering components, machine parts and tools. Oxidation and decarburization of steel take place when steel is heated in an electric furnace or oil fired furnace, in the presence of air or products of 28 Oxidation of steel may range from a tight, adherent strawcoloured film that forms at a temperature of about 180°C to a loose, blue-black oxide scale that forms at temperature above about 450°C with resultant loss of metal. DECARBURIZATION Decarburization or depletion of surface carbon content takes place when steel is heated to temperatures above 650°C. It progresses as a function of time, temperature and furnace atmosphere. TRATAMIENTOS TERMICOS. Yet they are under mounting pressure to prevent oxidation and decarburization. Use of protective antiscale coating has proven to be a logical solution to the problem of scaling and decarburization in heat treatment, hot forging and hot rolling. INSIGHTS INTO CHARACTERISTICS OF PROTECTIVE ANTI SCALE COATING AND ITS USE IN PREVENTING SCALING AND DECARBURIZATION: The equilibrium relationship depends on the ratio of carbon dioxide to carbon monoxide. It is neutral to a given carbon content at a given temperature. HARMFUL EFFECTS OF OXIDATION AND DECARBURIZATION ON METALS Oxidation leads to loss of dimensions and material as extra material allowance needs to be kept to provide for scaling, decarburization and their subsequent machining. Often, surface quality is deteriorated due to pitting. Metallurgical transformation during austenitizing and subsequent quenching may be non-uniform due to layer of scale on metal that acts as a barrier to quenchants. Surface hardness and strength are also lowered due to layer of scaling. Fatigue strength of heat treated product is reduced. This is especially true in case of automobile leaf springs. METHODS OF PREVENTING OXIDATION / SCALING AND DECARBURIZATION Prevention of oxidation and decarburization is not only better than cure, it is profitable too. There are several ways to address problems caused by the two harmful reactions. Decarburized surface removal by machining operations after heat treatment, copper plating of thickness upto 0.025 mm prior to heat treatment or change of heating media to molten salt bath are some ideas. A number of protective atmospheres may be introduced like liquid hydrocarbon, dissociated ammonia, exothermic gas, nitrogen and endothermic gas. Fluidized bed furnaces and vacuum furnaces have also proven to reduce scaling. Switching over to grades which do not require heat treatment is possible in rare cases. However, most of the mentioned solutions pose a number of problems or practical difficulties. Availability of capital and human resource for using high-end furnaces is a major issue. Many small heat treatment shops cannot afford these TRATAMIENTOS TERMICOS. SEPTIEMBRE 2013 Use of protective coating has been found beneficial and cost-effective. Protective anti-scale coating is applied on components or billets to be heated before charging them into furnace. It acts as a barrier between oxygen and metal. Care is taken to apply a uniform, impervious layer of coating on the component to be heated. Coating ensures prevention of scaling and decarburization. For exceptionally long heat treatment cycles of 10 to 15 hours, the extent of scaling and decarburization mechanism is substantially reduced. Anti-scale coating also reduces decarburization on billets and ingots during hot forging and hot rolling operations. Heat transfer from heating media to metal is not affected due to use of protective anti-scale coating. No reaction with steel surface, no release of toxic fumes during use or heat treatment or storage, non-hazardous nature and economical implementation are other characteristics of anti-scale coating. Coated tools and components are able to be heat treated in air using a box type or bogie hearth; electric, gas or oil fired furnace. BENEFITS OF USING PROTECTIVE ANTI-SCALE COATING; INDUSTRIAL CASE STUDIES AND SUCCESS STORIES. Table-1 shows the efficacy of the coating in an electric furnace. Coating eliminates need of salt bath or controlled – atmosphere equipment in many cases. Considerable savings in capital investment and operating costs are enabled by use of anti-scale coating. Due to prevention of decarburization, uniform surface hardness is achieved. Rejected components can be salvaged (Fig. 1). Large savings are possible when plates of expensive alloy steel can be re-heat treated by using the anti-scale coating. (Fig. 2) Due to prevention of oxidation even in ordinary oil fired furnace by use of protective anti-scale coating, pickling time could be reduced by 75% in case of hot forming and solution annealing of stainless steel tubes and stainless steel pipe fittings. Buffing could be eliminated or minimized in many cases as scaling was substantially reduced. Some other distinct case studies are enlisted below. 1. PREVENTION OF QUENCH CRACKS: Forgings like knuckle joints and crank shafts when heat treated in furnaces of oxidizing atmosphere are susceptible to quench cracking. Quench cracks appear when stresses generated during quenching are higher than tensile strength of sections of forgings that are thinner compared to the rest of the forging and due to differential quench severity at different areas. Chrome-moly grades of steel are most susceptible to quench cracks, which usually occur in the gear-end portion of the crankshaft. By coating the gear-end with protective anti-scale coating, the quench cracking is effectively prevented. (Image 1). Reputed forgers of largest crank shafts in India use this technique. 2. REDUCTION IN SHOT BLASTING TIME AFTER HEAT TREATMENT: Operations like shot blasting, grinding, acid pickling, etc. do not add value, are expensive and time consuming procedures. These operations are necessary to remove adherent scaling from components and to enhance aesthetic appeal of forgings. Time required for operations like shot blasting, grinding, acid pickling, etc. can be substantially reduced if protective anti-scale coating is applied on components before heat treatment. Aesthetic appeal of components is automatically enhanced without much effort as scaling is either prevented or reduced by the use of anti oxidation protective coating. 3. SALVAGING FULLY MACHINED COMPONENTS BY PROTECTING DURING RE-HEAT TREATMENT: Often, fully machined forgings need to be re-heat treated for metallurgical reasons. However, there is no material allowance left for further scaling to take place and for subsequent machining or shot blasting operation. In such cases, even small amount of scaling can render components to be scrapped. Use of anti-scale coating ensures prevention of oxidation during re-heat treatment, hence preventing huge losses. Fully machined components can be successfully re-heat treated without the problem of oxidation or scaling by coating them with coating before re-heat treatment. Aesthetic appeal of components is retained (Image 2). Coating itself can be removed after heat treatment by cleaning the forgings with diesel, emery paper brushing or light wire brushing. 30 17:55 Página 30 4. HEAT TREATMENT OF PRESSURE VESSELS: Valve areas of pressure vessels are critical and need to be protected from scaling during thermal cleaning and heat treatment. Scaling on threaded portions will cause leakages and prove dangerous during use of such equipments. Protection of critical areas of pressure vessels is achieved by use of anti scale coating being applied only on areas where oxidation / scaling needs to be prevented (Image 3). 5. SALVAGING OF FORGINGS DURING RE-HEATING FOR HOT FORGING: Re-heating or re-working of forgings is required due to underfill, improper metal formation and similar reasons. However, with stringent dimensional tolerances, there is a risk of forgings getting scrapped / rejected due to excessive scaling (Image 4). The anti-scale coating, when applied on forgings before re-heating for re-working, ensures minimal or no scaling, thereby eliminating risk of scrapping components during re-working (Image 5). 6. REDUCING DECARBURIZATION DURING HOT FORGING & HOT ROLLING: During hot rolling of special grades of steel where decarburization needs to be kept in check, unforeseen conditions like mill breakdown and unplanned downtime may arise. Even when the plant is closed for weekly holiday, furnace is shut off abruptly, leaving billets inside the furnace. In these cases, billets or ingots are left in furnace and are subjected to prolonged heating leading to decarburization and excessive scaling (Image 6). In both cases, applying protective anti-scale coating on billets before charging them into the re-heating furnace ensures that billets are protected from decarburization. Reduced decarburization on automobile leaf springs leads to increased fatigue strength of the leaf springs and greater reliability. Leaf springs heated after applying protective anti-scale coating show substantially reduced decarburization and scaling (Image 7). 7. IMPROVING SURFACE FINISH OF HOT ROLLED COMPONENTS AND PREVENTING WELDING OF BILLETS DURING HEATING: During hot rolling of special grades of steel Nickel (Ni), mill scale is substantially increased. Surface finish of hot rolled product may be compromised due to pit marks caused by mill scale. Subsequent grinding operations are increased due to excessive mill scale. Applying protective anti-scale coating on billets before charging them into the re-heating furnace ensures reduced oxidation and mill scale. During re-heating of billets for hot rolling and also during induction heating of billets for hot forging, sometimes, billets are welded together. This leads to unproductive process of separating the welded billets and downtime. Welding of billets during hot rolling and hot forging can be prevented by use of protective coating on billets before charging them into the furnace. SUMMARY 1. Use of protective anti-scale coatings are established as an effective technique of preventing oxidation / scaling and decarburization during heat treatment, hot forging and hot rolling. 2. It has unleashed a number of additional benefits like ability to salvage by re-heat treatment, elimination of postheat treatment operations like grinding, shot blasting, acid pickling, etc. 3. The coating process has simplified and accelerated many metallurgical heat treatment operations, saving a fortune in capital investment, reducing costs and improving quality. The decision to pursue renovations was made based on increasing levels of incoming material to be heat treated. Business levels demanded more, and smarter, use of real estate at AP, including warehouse and office space. Through permits with the city, AP was able to build out closer to the road, bringing the final total of new and renovated warehouse space to 5500 sq. ft. To make room for the extra office space, the old offices were moved from their original location. The new offices include a total of 3675 sq. ft. of new and renovated space. AP also included a designated formal classroom space in their plans. “The classroom has served as a temporary home for our office staff,” stated Chris Bixler, Principal Process Engineer. “When everything is complete, we will have a great space that can be used for educational purposes.” Whether it is used as conference space, for employee education programs or for future AP University events, the new space will allow AP to continue to train innovative industry leaders.
