This tree is endemic from Ecuador, (where more than 90% of the world consumption is produced), and in neighbouring regions. It has also been introduced successfully to other regions of the world. This tree reproduces itself easily and reaches in 5-6 years a circumference of approx. 90 cm. (diameter 30 cm.) and a height of about 18-25 metres. Therefore it is a source which renews itself constantly in the regions where balsa wood is elaborated. Due to fast and spontaneous reproduction, the extensions where balsa trees grow are very big and the major part of the trees is not cut. The trees are only cut close to the roads which are not too far away from the processing plants. Area of balsa plantations 70-250 meters above sea level Area of natural balsa forest 0-1000 meters above sea level 12 BALSA earth, sun and water —— In these zones close to the roads, the balsa wood is appreciated and the land owners throw out seeds after cutting the trees, as if it would be any other plant. BALSA tierra, sol y agua 13 Very often, the wood workers or the elaboration plants collaborate with the land owners and give them the seeds to replant. This way every year they throw high amount of seeds so that more trees grow than those which are cut. Balsa randomly planted close to the road. A craft called “balsa” crosses a river in Ecuador. Naturally, it is constructed out of the same material as its namesake. 14 BALSA earth, sun and water BALSA tierra, sol y agua 15 TYPICAL METHODS OF OBTAINING THE FOREST RESOURCE In the regions where the balsa trees grow spontaneously only the trees which can be used are cut. This means those aged between four and six years. The younger and the older trees remain there and the older trees reproduce with their seeds, thus maintaining spontaneously the balsa population. Another way of maintaining the balsa population is throwing the seeds where the trees have been cut. In this case it is necessary to clear some trees after a certain time, because too many trees are growing and the plants would compete excessively with each other, which would not allow their normal development. Sometimes seedlings are used. 16 BALSA earth, sun and water BALSA tierra, sol y agua 17 OBTAINING BALSA WOOD IN PLANTATIONS Seedlings in seed plots. The plantations are located where the soil and the climate are suitable, near roads and paths. The soil is prepared eliminating other species until it is prepared for this mono cultivation. There are two planting methods: - Sowing (throwing the seeds) Seedlings in bags to be transported and planted. With this method, too many plants grow. Therefore the forest requires repeated intervention in order to avoid an excess of plants. This favours a good phytosanitary estate. - Seedlings The seedlings are produced in seed plots. When they have the adequate size, they are planted in rows at a distance of approximately 3 metres. This way the soil is profited optimally. 18 BALSA earth, sun and water BALSA tierra, sol y agua 19 Of course, the plantations also have inconveniences. Due to the monoculture, there are risks of plagues, illness and exhaustion of the soil after a few harvests. Both systems have economical advantages and disadvantages. 20 BALSA earth, sun and water BALSA tierra, sol y agua 21 PROCESS OF PRIMARY ELABORATION In the forest or plantations, the balsa tree is cut and cut into logs. These logs are cut into straight shapes and then transported to the production plants, where they are kiln dried until the moisture degree is about 8%. Inside the kiln driers the temperatures reach up to 70º, which eliminate the phytosanitary risk. During the following production phases, the balsa wood can re-absorb moisture up to 10-11%. After drying the logs, a mechanical process is carried out until straight, flat and smooth surfaces without defects are obtained. Top: Mules transporting balsa logs out of natural forest. Centre: Sawn logs, waiting to be transported. Bottom: Logs transported by river. 22 BALSA earth, sun and water BALSA tierra, sol y agua 23 Before the elaboration process is continued, the blocks are verified visually in order to avoid holes, pith or insane knots. Kiln dryer. 24 BALSA earth, sun and water BALSA tierra, sol y agua 25 Qualification Employees qualifying blocks for the production of big glued blocks, using an electronic density control machine. The main part of the balsa, cut at the ideal age, has a density of 150 – 160 kgs./m3 with variations between 85 and 230 kgs./m3 and more. When a product with controlled density is made, we can use electronic density control machines if the product requires this. Every rectangular block is selected and the weight, the volume and the density is determined. Actually we use electronic density control machines, which determine the volume of every block with precision lasers. A computer with a special program for this purpose, connected to the sensors and an electronic scale, allows selecting the blocks and assigning the different density ranges. This process has a tolerance of less than 4%. 26 BALSA earth, sun and water BALSA tierra, sol y agua 27 The traditional methods used are: - At sight A more or less skilled worker holds a block in his hands and separates the light wood from the heavy wood, to his opinion. This method is very uncertain and it is impossible to quantify. - Taking the weight of every block The block is weighed on a normal scale, and then following dimensions and weights charts, the density is determined approximately. Where is the veritable quality of a balsa wood core? The “perfect” core would be, having the same characteristics of mechanical resistance all over the whole panel, without any weak zones with less resistance With the balsa cores, this is impossible. The reason is nature. Factors like the soil, the climate, the proximity of the trees and others have an influence on growing the trees and therefore on the density of the wood, which also has a direct influence on the mechanical characteristics. 28 BALSA earth, sun and water Every tree is different and every piece of wood of one tree is different and there are substantial variations of the mechanical characteristics of the wood from the same tree. The wood from the outer side of the log is heavier and more resistant than the wood from the inner side. There are also significant variations of the wood between the bottom and the top of the tree. How is it possible to make homogenous core with wood so different, which seems not to allow any reasonable solution? The solution to this problem of creating a panel with homogeneous mechanical resistance is laborious, but there is really a solution, even if it is not a “ perfect” one, but it is at least a very good solution. It basically consists in profiting the existing relation between the densities of the wood (which is a quantifiable parameter) and the mechanical resistance of the wood, which results in being nearly directly proportional. The lower the density, the lower the resistance and the higher the density, the higher the resistance. Parting with this principle, we can start a laborious process to determine the density of every piece of wood, which later form a panel. BALSA tierra, sol y agua 29 This must be done after the wood has been dried. It is important that the water proportion does not affect the measurements of the weight and the volume in order to determine the density. It goes without saying that a well selected balsa core has safer behaviour allowing in the calculations the reduction of the security coefficient and eventually the reduction of the thicknesses It must also be done after cutting the wood without taking into account which tree and which part of the tree the wood is from. Finally, the selection of the densities and the reliability of the methods used for the process really make the difference to the quality of a core material compared to others, irrespective of the aspect, colour, trademark, presentation, etc. So, with the wood in stable conditions, we proceed to determine the density of every piece of wood, which will compose a panel. By determining the density, it will be possible to classify these pieces in groups or “density ranges”. This way it is possible to obtain more homogeneous groups than without doing this classification. This way it is possible to avoid a panel failing due to weak zones. The piece manufactured later on with a balsa core, will always fail where the efforts can not be supported and this is exactly the zone, where a piece of weak wood with low density is located. It is therefore this selection of the wood that finally determines the quality of a panel compared to other panels apparently identical. It is very important to assure the selection ranges of the manufacturer, in order to establish comparisons and especially to know if the manufacturer controls the density or not. Normally this data is not published in leaflets or brochures of the products, but the customer must know this data in order to contrast the quality of these cores. 30 BALSA earth, sun and water BALSA tierra, sol y agua 31 PRODUCTION OF BIG GLUED BLOCKS When the balsa blocks are prepared, selected and qualified, they are glued together to form big blocks of 2 x 4’ with oversize, which allows the panels to be cut and squared to size. With this procedure, all the blocks are parallel and with the grain aligned in the same direction. This way it is possible to cut them perpendicularly and obtain end grain panels. Glued blocks after being pressed. 32 BALSA earth, sun and water BALSA tierra, sol y agua 33 PRODUCTION OF RIGID PANELS This is done with horizontal saws which move on rails or special machinery. The glued blocks are cut into panels with the adequate thickness. The glued blocks are fixed on a static bed always perpendicular to the grain (end grain). Now a moisture control is made and if necessary, the panels are re-dried until the moisture degree is below 12%. Afterwards, both surfaces of the panels are sanded and squared with precision machinery. Moving horizontally, long saws cut the glued blocks into panels of any thickness. 34 BALSA earth, sun and water BALSA tierra, sol y agua 35 SURFACE TREATMENT To reduce resin absorption during the application, it is possible to coat the panel surfaces with resin, closing the cut cells and the smaller capillaries, leaving open the bigger capillaries. In a few seconds, the panels are coated with resin and cured with UV light. This is done with precision dosage machinery. If the reason of coating the panels is the weight reduction of the final product, this procedure is debatable. Due to tests conducted by us, a coated panel absorbs a smaller quantity of resin, which results in being exactly the same quantity we used to coat. This means that the final weight of the product is practically nearly the same. 36 BALSA earth, sun and water BALSA tierra, sol y agua 37 THE SANDWICH STRUCTURE To understand the properties of the balsa wood in the composite world, it is necessary to understand the philosophy of the sandwich structure. A sandwich panel is normally the synergetic joint of a low density core with high modulus skins. This way a panel of low weight and high rigidity is produced. The skins act like the wings and the core like the soul of a beam. The following chart shows a simple description of a monolithic laminate compared to sandwich laminates of different thicknesses. To summarise, it could be said that increasing the thickness of the core equally to the thickness of the skin and almost to the weight, the beam experiences an exponential increase in rigidity. Rigidity (EI) Resistance to flexion Weight 38 BALSA earth, sun and water MONOLITHIC LAMINATE THICK SANDWICH t Solid material Core thickness 1.0 1.0 1.0 7.0 3.5 1.03 THICK SANDWICH 3t Core thickness 37.0 9.2 1.06 BALSA tierra, sol y agua 39 How does a sandwich structure work? DEFORMATIONS: The deformations of a sandwich beam are produced by bending and shear efforts. The bending efforts depend on the modulus of compression and traction of the skins. Bending deflection Loads: Considering a beam in cantilever, fitted at one end and jutting out at the other, the load applied creates a bending moment, which is greatest at the fixed end. The shear effort is applied along the length of the beam. In a sandwich structure, these forces create tensile effort in the superior skin and compression in the inferior skin. The core separates the skins and transfers the shear effort between the skins, so that the composite works homogenously. Shear deformation depends on the shear modulus of the core. Skin in tension Shear deflection Core in shear Skin in compression 40 BALSA earth, sun and water Complete deformation = deformation by bending + shear deformation. BALSA tierra, sol y agua 41 PROCESS FAILURE MODES 2. Rigidity The sandwich beam should have sufficient rigidity in bending and shear to avoid excessive deformations, above those which are admissible. The designers and engineers should ensure that possible failures are considered in their analysis. The following is a summary: 1. Resistance The skins and core should be capable of supporting the bending stress, compression and traction caused by the design loads. The interface between the core and the skins should be capable of transferring the shear stress between the skin and the core. 3. Buckling of the beam The thickness of the core and the shear modulus should be sufficient to avoid the collapsing of the beam under the buckling loads applied under compression. 42 BALSA earth, sun and water BALSA tierra, sol y agua 43 4. Buckling of the skin The thickness of the core and the shear modulus should be sufficient to avoid the premature failure of the core by shear caused by the effort of compression. ce to shear to avoid the intercellular breakage of the core by buckling. 7. Local compression 5. Wrinkling of the skin The resistance of the core to compression should be sufficiently high to resist the local effort on the surface of the beam. The compression modulus of the skins and of the core should be sufficiently high to avoid failure by wrinkling of the skin. From a structural design point of view, the engineer has to take the following into account: 6. Intercellular breakage of the core by buckling For a material of skin given, the relation of the thickness of the core should give sufficient resistan- 44 BALSA earth, sun and water With a simple supported beam as shown in the diagram and with a centre point load P. Also the use of very reactive adhesives which could produce heat should be avoided. Unlike other cores, balsa wood does not produce gases with high temperatures, but the temperature affects the adhesive, causing it to lose some of its properties. - Security factor Afterwards, following the spiral of the calculation, we proceed to the calculation of the rigidity and resistance of the beam, fixing the types of materials to be used and their limitations of thickness, etc. A detailed and precise structural calculation in sandwich structure should provide and prove the following data: - Calculation of rigidity - Calculation of deformation, including shear deformation - Calculation of the load on the skins - Calculation of the load on the shear core. - Check that the beam does not suffer breakage for any of the reasons previously described. Other considerations should be taken into account in relation to the joining adhesives between the skins and the core in order to transmit the loads. As a general rule, low resistance or fragile adhesives should not be used. Furthermore, the capacity to moisten the core in order to achieve good pene- 48 BALSA earth, sun and water BALSA tierra, sol y agua 49 PROPERTIES OF BALSA WOOD As indicated in the previous chapter, the fundamental mechanical data for the study of the behaviour of the core within the sandwich structure is its resistance to compression and shear. In the following tables comparative data of balsa wood with other structural cores of the same density are given. SHEAR MODULUS OF STRUCTURAL NUCLEUS Shear modulus (MPA) The transfer of heat through the core depends on the basic principles of convection, conduction and radiation. Metallic cores with metal skins maximise the characteristics of transfer of temperature. In the case of balsa, this characteristic depends on the water content and density. 250 200 150 100 50 0 50 100 Density (Kg/m3) 150 200 SAN PVC cross linked Balsa Here, the mechanical superiority which natural material, such as balsa, shows compared to synthetic material, is demonstrated. Other non structural considerations should also be taken into account. In the case of resistance to temperature in the case of balsa wood, the moisture level at supplied equilibrium is around 12% of water contents, which in the case of applications at high temperatures, should be taken into account in order to establish the core and avoid out gassing phenomenon which could affect the adherence of the core. In applications, where good resistance to fire is required, balsa wood presents a good alternative, especially when used with a composite with phenolics skins. These techniques are: 1. Hand lay-up laminate. 2. Closed mould laminate. RTM, RTM Light, VARTM, Infusion, etc. 3. Pre-impregnated laminate. Modern factory of rigid and flexible balsa panels in Ecuador. Hand lay-up Laminate. - Laminate the outer skin using normal techniques and leave it to cure. - Shape the balsa wood to the shape of the mould. If a vacuum is to be used to compact the material, it is necessary to prepare everything before starting. - Prime the balsa wood with 300-500 grs./m2 on each side and place on the laminate without curing. There are various techniques in order to stick the 62 BALSA earth, sun and water BALSA tierra, sol y agua 63 applied balsa to the laminate: - Use matt (CSM 300 gr/m2) and consolidate with a metal roller. - Use low density putty. Consult technical assistance. - Apply the balsa on a wet laminate. In this case it is advisable to use vacuum to consolidate the laminate. - Apply the inner skin using the normal methods. If possible, pull the fibre glass scrim away from the balsa. It is highly advisable to ensure that the spaces in the balsa are filled. A trial should be carried out prior to application to ensure that correct adherence is achieved. Throughout the process, the moisture level of the balsa should be controlled. The ideal water content is approximately 8%. Laminate in closed mould. RTM, RTM Light, VARTM, Infusion, etc. Closed mould processes are currently prevailing in relation to the other existing techniques. This almost completes elimination of the emission of organic compounds which are harmful to the environment and health, as well as an improvement in the quality of the piece and a reduction of cost. - Apply the dry reinforcements to the mould according to the structural design of the piece. ty flexible stuff as a means of transmission of the resin, the type of slot needed for the application should be consulted with our technical department. It is necessary for the quality of the balsa in this application to be primed in the phase before the resin gel, the balsa could absorb part of the resin of the laminate and dry out the laminate. Once the mould has been loaded and the vacuum applied to the design levels, it should be left for a period in order to remove leftover moisture from the laminate and the wood. Prepreg Laminate. Perhaps, of all the possible transformation processes, the pre-impregnated ones are the most complicated and require the purest technique. Balsa wood has proved for years to be a material which is adaptable to the technique and very competitive as regards transformation and acquisition costs in relation to other materials. The type of balsa to be used in these processes must be studied and the level of moisture controlled (5-8%). The balsa wood should be stabilised at the curing temperature of impregnation prior to this, in order to avoid out gassing phenomena which could affect the adhesion of the skins. Balsa wood has been successfully used at curing temperatures of 130ºC allowing great skin adhesion. - Position of the balsa wood. If using quali- 64 BALSA earth, sun and water BALSA tierra, sol y agua 65 The adherence of the skins is carried out by: MSDS - Adhesive resin epoxy film from 200-400 gr/m2 on both sides of the wood. - Prime with 300-400 gr/m2 liquid epoxy resin. In this case curing is not carried out and the sandwich is made using a co curing process. - Low density epoxy putty on the first cured laminate (200-400 gr/m2). In this case the balsa wood is primed with 200 gr/m2 of liquid resin. Special attention should be paid to the adhesion of balsa as due to its high mechanical benefits, the adhesive and the interface should be able to transmit the stress without being the weak or critical area. The quantities to be used depend on the shape of the piece and the aperture of the cuts, the width of the nucleus, the quality of the surface, etc. 66 BALSA earth, sun and water Precaution for handling When handling balsa wood, it is necessary to use cotton gloves to avoid the contamination of the joining area. During cutting and filing protective masks and disposable overalls, while handling liquid resin. BALSA tierra, sol y agua 67 Areas with exuberant vegetation, where bananas, palms and cacao is cultivated, can be adequate to grow balsa trees. 100 BALSA earth, sun and water 3. BALSA tierra, sol y agua 123
